Abstract

The recycling of Al-Si-Mg alloys often introduces iron impurities, favoring the formation of the brittle β-Al5FeSi phase, which can compromise the material's performance. Given this gap, this work aims to correlate solidification parameters with the machinability behavior of an Al-7%Si-0.4%Mg-1.2%Fe alloy. The alloy was solidified horizontally under transient conditions, and its machinability was evaluated through bleeding tests, analyzing the maximum flank wear of the tool (VBMAX) and surface roughness (Ra) along different positions of the ingot. The results indicated that the morphology of the β-Al5FeSi phase changes from refined, near the cooled base, to long and acicular in more distant positions. It was found that the VBMAX wear increased with the growth and morphological severity of the β-Al5FeSi phase, not strictly depending on its area fraction. The surface roughness (Ra) exhibited non-monotonic behavior, being influenced by the stability of the cutting process and microstructural heterogeneity. It is concluded that thermal control is essential: higher cooling rates promote dendritic refinement and attenuate the growth of the β phase, ensuring superior machinability for the recycled alloy.
