Abstract
During an internal inspection of a primary desuperheater installed in an industrial water-tube boiler, severe mechanical damage was identified in the equipment's internal assembly, including fracture of the spray water supply tube, damage to the internal pipe liner, and cracks in the venturi tube. The investigation was initiated due to an overpressure condition in the steam circuit associated with an abnormal increase in the pressure differential across the desuperheater. The integrated assessment of operational data, internal inspections, and metallurgical analyses demonstrated that the primary cause of the fracture was the combined effect of the cantilever structural configuration of the spray water supply tube, cyclic bending stresses developed during operation, and discontinuities in the welded joint, leading to a Corrosion Fatigue Cracking (CFC) failure mechanism. The tube fracture allowed excessive movement of the spray assembly, resulting in repeated impacts against the liner and venturi, causing partial steam flow restriction, a significant increase in pressure drop, and operational limitations of the unit. After complete replacement of the desuperheater internal assembly, the pressure differential returned to its original design values, and the boiler recovered its full operating capacity. This work demonstrates the correlation between the primary cause of the failure, the identified fracture mechanism, and their effects on the operational reliability of the desuperheater, providing recommendations for the design, fabrication, inspection, and monitoring of critical components subjected to cyclic loading.
